What Is Construction Rework?
Construction rework is work that must be corrected, repeated, repaired, replaced or otherwise redone because completed work or the information behind it no longer satisfies project requirements.
Depending on the study or project, rework may involve design errors or omissions, coordination problems, incorrect information, owner changes, material defects, workmanship issues, field conditions, late decisions or conflicts discovered after installation has begun.
A change order is not automatically rework.
A change order can reflect a deliberate owner-requested scope change even when nothing was constructed incorrectly. Rework more commonly refers to corrective or repeated effort.
That distinction matters because research labeled rework, construction error, change, nonconformance or quality failure may be measuring different things.
How Much Does Construction Rework Cost?
There is no defensible universal answer.
A 2026 study published in the ASCE Journal of Construction Engineering and Management used actual contractor field-rework records and reported average documented precompletion field rework of approximately 0.38% of contract value. When estimated postcompletion correction was incorporated, the average increased to approximately 0.76%. The study also found substantial underreporting in the contractor records examined.

A separate ASCE study published in 2009 analyzed 359 construction projects from the Construction Industry Institute database. Its authors reported that direct rework costs often amount to roughly 5% of total construction cost, while also finding that the impact of rework varies with project characteristics.

The Construction Industry Institute has also published guidance focused specifically on reducing rework through tracking, cause classification, evaluation, corrective-action planning and integration of lessons into project-management systems.

The important lesson is not that one of these percentages is the universal “correct construction rework percentage.”
The studies are measuring different project populations, definitions and economic boundaries.
Why Do Construction Rework Percentages Vary From Less Than 1% to 5% or More?
Because the definition changes the answer.
A study may count only formally documented corrective field work before completion.
Another may include design error, change orders, demolition, remobilization, lost productivity, management effort, postcompletion correction or latent defects.
The denominator can also differ. Researchers may compare rework with contract value, construction cost, installed cost or another project measure.
The recent ASCE field-rework research specifically identifies differences in definitions and measurement methods as an important reason published estimates vary.
That is why Big Floor Plans does not take one industry percentage and tell every owner, architect or contractor:
“Your project will have this much rework.”
The calculator instead exposes its assumptions and lets the project team examine the possible economic scale of one specific category of concern: late spatial decisions.
What Is Construction Rework Exposure?
Construction rework exposure is not the same thing as predicted rework cost.
The Big Floor Plans model estimates a possible range of financial exposure associated with unresolved spatial decisions that survive into later project stages.
It separates four things that should not be blurred together.
Published evidence provides outside context about construction rework, construction error and late change.
Project inputs describe the actual project or decision area being evaluated.
Big Floor Plans model assumptions define how much of the broader exposure is treated as potentially spatially addressable.
Known arithmetic calculates the preliminary cost of physically reviewing the selected area at true 1:1 scale.
The result is therefore a decision-screening estimate, not a prediction that the modeled dollar amount will occur.
What Is Spatially Addressable Rework Exposure?
Not every project problem is spatial.
A life-size floor plan cannot prevent a material defect, solve a structural calculation, correct poor workmanship, replace BIM coordination or guarantee that a building meets code.
A physical 1:1 review is better suited to questions involving the horizontal layout: room size, circulation, doors, clearances, furniture, equipment footprints, adjacencies, access, workflow and relationships between spaces.
Big Floor Plans therefore does not treat all possible project rework as reachable by a walkthrough.
The calculator models only a spatially addressable share under disclosed assumptions.
That share is a Big Floor Plans modeling assumption. It is not a published causal finding that life-size floor plans prevent a particular percentage of rework.

How Does Partial-Project Review Work?
A project team does not have to print or physically review an entire building.
A hospital project may involve one department. A life-sciences facility may need to examine one equipment zone. A manufacturing plant may focus on one production cell. A data-center team may want to review selected rack, service or equipment areas. A commercial project may need only one prototype, tenant area or high-consequence decision zone.
If a 100,000-square-foot project has a 2,000-square-foot area selected for physical review, the review scope should remain 2,000 square feet rather than pretending the entire project is being physically validated.
The current Big Floor Plans exposure model scales the potentially addressable share according to the actual area selected for review.

Does a Life-Size Floor Plan Prevent Construction Rework?
Big Floor Plans does not claim that a printed full-scale walkthrough prevents a fixed percentage of construction rework.

What the evidence supports is narrower.

Why Can the Timing of a Design Decision Matter?
The economic consequence of a spatial question depends not only on the size of the project, but on when the question is discovered.
Before a slab is placed, moving a plumbing location may still be a drawing and coordination decision. After concrete is installed, the same issue can involve cutting, demolition, patching, labor and sequencing.
Before custom millwork is fabricated, a change may remain digital. After fabrication, changing the same relationship may require remaking physical components.
Before equipment is ordered or installed, access and clearance questions may remain planning issues. After commitment, the same conflict can involve vendors, trades, rigging, utilities, shutdowns or downstream schedule effects.

A very expensive project is not automatically a high-spatial-risk project.
Likewise, a smaller project can contain unusual geometry, dense interfaces, unresolved workflow, multiple stakeholders, repeated layouts or an approaching irreversible decision.
